Flatlock Seams Explained: Why They Prevent Inner Thigh Chafing During Workouts

If you’ve ever finished a workout with raw, irritated inner thighs, you already know the problem. What Is a Flatlock Seam?

A flatlock seam is a specific type of stitch used in activewear construction where the two pieces of fabric are joined so that the seam lies completely flat against the skin — with no raised ridge, no folded edge, and no raw edge pressing into the body.

In a standard seam, the fabric edges are folded over each other and stitched, creating a small ridge on the inside of the garment. On most parts of a garment, this is fine. On the inner thigh of leggings — where skin-on-fabric contact is constant and friction is high — that ridge becomes a source of irritation with every step.

How Flatlock Seams Are Made

Flatlock stitching is done on a specialized serger machine that joins fabric edges side by side rather than overlapping them. The result is a seam that’s the same thickness as the surrounding fabric — no bump, no ridge, no edge. When you run your finger along the inside of a legging with flatlock seams, it should feel smooth and continuous.

You can also identify flatlock seams visually: on the outside of the garment, they often appear as a decorative parallel stitch line (sometimes called a “ladder stitch”), which is why many activewear brands use them as a design feature as well as a functional one.

Why It Matters More for Plus Size Bodies

Inner thigh contact is greater at larger sizes — that’s just physics. More contact means more friction, which means seam construction matters more, not less. A standard overlocked seam that’s barely noticeable in a size small becomes a significant source of chafing in a size 3X or 6X because the seam is under more pressure and in contact with skin for a longer stretch of fabric.

Other Seam Details That Affect Chafing

Gusset placement: A properly placed diamond gusset at the crotch reduces tension on the inner thigh seams, which means less pulling and less friction during movement.

Seam placement: Some leggings are designed with the inner thigh seam moved slightly forward or backward to reduce direct contact with the most sensitive skin. Combined with flatlock stitching, this can make a significant difference.

What to Look for When Shopping

Run your fingers along the inside seams before buying — or check the product description for “flatlock seams” or “chafe-free construction.” If a brand doesn’t mention seam construction at all, that’s usually a sign they’re using standard overlocked seams.
